The office of defects investigation (odi) received defect petition dp10-003 on march 2, 2010, requesting the investigation of model year (my) 2003 chevrolet silverado 2500hd 4wd pickup trucks for corrosion failures of the vehicle brake lines.dp10-003 was granted and on march 30, 2010, preliminary evaluation pe10-010 was opened on more than six million model year 1999 through 2003 light trucks and sport utility vehicles manufactured and sold by general motors corporation (gm).on july 2, 2010, odi received gm's response to an information request, which included gm's assessment of the frequency and safety consequences of the alleged defect. gm stated that:(1) the brake system of the subject vehicles is split front/rear and should a brake pipe suddenly fail for any reason, the affected vehicle would be capable of stopping with the pressure supplied by the remaining circuit; (2) the subject vehicles were designed to meet the hydraulic circuit partial failure requirements of federal motor vehicle safety standards 105 and 135, light vehicle brake systems; and (3) should a brake fluid leak occur for any reason, the brake system malfunction indicator lamp (mil) would illuminate and warn the driver before the brake fluid level was low enough to cause a loss of line pressure.odi's and gm's analysis indicates that 85 percent of the complaints occurred on vehicles used primarily in states that use salt on the roads during winter months (connecticut, delaware, district of columbia, illinois, indiana, iowa, maine, maryland, massachusetts, michigan, minnesota, missouri, new hampshire, new jersey, new york, ohio, pennsylvania, rhode island, vermont, west virginia and wisconsin).overall the complaint rates per 100,000 vehicles for salt belt states is 43.0 and non-salt belt is 3.0.in approximately 25 percent of the complaints the brake pipe failure occurred suddenly, with no warning (i.e., no mil, brake fluid loss warning), and resulted in extended stopping distances.in 30 of these the increase in stopping distance that resulted was a factor in the crash and in 10 others the vehicle was intentionally steered off the road or into another lane of travel in order to avoid a crash.this investigation has been upgraded to an engineering analysis (ea11-001) for subject vehicles sold or currently registered in salt belt states to further assess the scope, frequency and safety risks associated with sudden failures of corroded brake pipes that can result in decreased brake effectiveness. odi will continue to gather information on subject vehicles outside the salt belt as well.
PE10010GENERAL MOTORS CORP.03/30/2010Brake line failure due to corrosion
The office of defects investigation (odi) received a defect petition on march 2, 2010, requesting the investigation of model year (my) 2003 chevrolet silverado 2500hd 4wd pickup trucks for corrosion failures of the vehicle brake lines.the petitioner alleged a sudden loss of brake effectiveness and extended stopping distance after a corroded brake burst during a brake application. odi has received 110 owner complaints for my 1999 through 2003 chevrolet and gmc c/k series pickup trucks and sport utility vehicles, including 3 involving my 2003 2500 series heavy-duty pickup trucks.the complaints allege the loss of braking effectiveness due to brake line rupture because of corrosion.in 37 of these complaints, the brake line failure was confirmed by a dealer inspection.three complaints allege that corroded brake line failure resulted in a crash.a preliminary evaluation has been opened to determine the frequency, scope and safety consequences of the alleged defect in the subject vehicles.

I had an accident on the hwy in georgia, the steering was hard to control/lock, the tire sled, was rust and corrode on structure, brake area, wheel area, frame, tire broke off, almost flipped and was hit from the back, and twice in the front after slamming into a cement divider and the air bags didn't deploy at all, i injured my left side, neck, back, and hip. blessed that my pregnant daughter in her 8th month wasn't in the truck with me. i had done multiple repairs on the fuel tank, tire rod, knock sensor, abs brakes, running board, brakes, rotors, etc, and was told that the rust on the frame won't effect the trucks performance and it was safe to drive because everything is attached to the frame good. i almost lost my life and two of us got injured. if these trucks are having and been having these issues- why do they just pull all of them and give people other options. *tr

I've noticed a need for increased stopping distance for several weeks then my brake light came on. i checked the brake fluid level and it was low so i filled it up. two weeks later it came on again. brought it to the dealer and they informed me that the brake line from the brake pump to the rear brakes was blown out and needed to be replaced. after the repair i visually inspected the other brake lines and they appear to be fairly well rusted and i would not be surprised if they are the next to fail. after reading reports of accidents as a result of brake line failures, my wife and i are growing extremely concerned for the safety and well being of our family, especially our two young children, as this vehicle is our primary means of transportation. *tr

This is second failure of brake line. no indication other than severe rust under vehicle. loss of stiffness in pedal when attempt to brake down hill in snow/ice. brake light came on , needed to use transmission to control speed. vehicle did sustain damage when unable to control speed enough it crashed into a structure. this also caused damage to structure. no injuries because most people in vehicle were able to get out. this vehicle has had both wheel sensors fail and entire hub assembly fail. the brake line has failed at about 40,000 miles but was covered by warranty by manufacture. no injuries at that time because of experienced driver behind the wheel as well as this incident as reported. *tr

Approaching a traffic light and going about 35 mph, i was planning on stopping so i was coasting at a slow speed, however as i pushed on the brake pedal to begin braking the brake pedal went right to the floor and applied very little braking. i did stop in time however if there were a car in front on me i am certain that i would have rear ended that vehicle. upon inspection it was determined that the left rear brake line broke and depleted the system. the break was caused by corrosion to the brake line. all the brake lines had considerable corrosion. the repair cost $1400 because all the brake lines had to be replaced. i feel that i am very lucky that this failure occurred where it did. i also feel that gm has a very serious problem on their hands and should be doing more to prevent this failure. i did call chevrolet customer service and received no help what so ever. i have to hope that there is a recall to get any reimbursement. this problem has the potential to hurt or even kill people. i hope the nhtsa is paying close attention and can somehow take action sooner than latter. i am more concerned about preventing injuries than getting my $1400 back. *tr

All brake hard-lines on my 2002 chevy avalanche 1500 4wd are extremely corroded and have begun to fail. this was discovered after having one of the brake lines blow-out during an emergency stop, while driving at highway speeds. an empty truck in front of me had braked suddenly due to a missed exit, requiring that i apply full braking instantly. i would have collided with the truck after my brake lines blew, except that i was able to swerve into another lane to avoid the vehicle. had there been another vehicle next to me, i would have crashed into the decelerating vehicle. all of my brake tubing is corroded, as well as portions of the frame, brake calipers and rear brake rotors and dust shields. this excessive corrosion appears to be the result of substandard components with inadequate corrosion protection. i am currently replacing all corroded brake system components (quoted $3,100).

First time brake line under drivers door rusted out, leaked brake fluid and had to do steer to avoid another vechile stopped for a red light. had truck towed to a shop for repairs. mechanic told me this was common problem with gm trucks. second time lucky i was on my property moving 1000 lb trailer around and notice brakes not working properly. got out and looked under truck and saw a stream of liquid from around area of front axle. took truck to nearest mechanic. i stopped by the next day and the mechanic had truck up on lift and came over to me and said you need a new truck he said the lines are rusted (brake, fuel and transmission). i also have 2002 jeep wrangler with 180k miles and have not had to replace brake lines like i've had to do with my 2002 chevy avalanche. i am the original owner of bought them.

While travelling on interstate 95 i applied my brakes to slow the vehicle only to learn that the brake system had failed. this was caused by a leak in the ridge metal brake line which comes in contact with the cars frame. upon investigating i have learned that this condition is a known problem for this vehicle. if i hadn't tried to apply the brakes on the open highway and had waited until exiting the highway this could have resulted in a very serious multi car accident.

According to my local gm dealer's service manager my problem with my chevrolet avalanche break lines rusting through and causing break failure is due to the fact that gm built these vehicles with a material that is not resistant to corrosion. hundreds of complaints can be found on the internet regarding this problem, but thus far no recall has been made. for a few extra dollars vehicle manufacturers should be required to make this (break lines) from a rust resistant material. gm will probably do everything it can to avoid recalls but believe me it's not an isolated problem... it's accidents waiting to happen!

Brakes work sometimes, half brakes,( were you have to pull the emergency brake to stop), or brakes go on by themselves were you have to pull over and stop and wait or cool your breaks until they cool down.( because the breaks are smoking. )problem has been going on for 7 months. 2002 avalanche. the vehicle has been in the dealers 7 times and the last time on 05/08/06 because i almost hit a child. they replaced my brake lines but brakes still lock up and go on by themselves, when you stop quickly. gave the dealer the paper work on salt affecting the anti- lock sensors recall since i live in florida on 05/08/06 and told me in did not apply. my wife's 05 equinox went in for the exact same problems on 05/12/06 with no brakes at all except for the emergency brake and they want to replace her master cylinder. i told the dealer about the recall in the northern states and provided them with the recall paperwork and was blown off!. my truck came back today 05-12-06 with the exact same problems after being fix by the dealer. *nm

Re: nhtsa campaign id # 05v37900, nhtsa action # pe05020. i purchased 2002 avalanche in late july, 2006, from fucillo chevrolet in east greenbush ny; mileage ~44,000. in november, 2008 (~55,000 miles), i noticed unwanted abs activation at low speeds as described in above references. independent mechanic confirmed. fucillo chevrolet declined to provide recall service, advising that it had already been done, notwithstanding that the problem had not been remedied. chevrolet declined for the same reason, advising that the recall repair had been done at fucillo in july, 2006, and that their obligation under the recall was to perform the recall service only one time, irrespective of whether the service fixed the defect.. i then had an independent mechanic repair the defect at my expense. he advised that the recall service had not been done, as could be determined during the repair. if the recall repair was not in fact done, then the dealer misrepresented to chevrolet (and me). however, irrespective of whether the recall service had actually been done or not, it appears to me that chevrolet and the dealer have taken the position that their obligation does not extend to remedying the defect -- they apparently make no distinction between effective repair work and ineffective repair work. in either event, chevrolet and its dealer knew that there was an unsafe vehicle subject to recall and declined to remedy the defect. *tr

The vehicle is a 2002 chevrolet avalanche. 1]the intermediate steering shaft has gone bad twice in 61,000 miles, dealer refuses to fix. this could cause the u-joint in the steering shaft to fracture on rough roads. 2] the abs brake system has intermittent failure problems, this could cause a loss of brakes at slower speeds and cause an accident. *nm

I have a 2002 avalanche and i am really disgusted that wisconsin is not included in the recall for the abs problem i.e. wi is not a salt belt state. i had a mishap on jan 3rd this year that i rear ended someone at a stop sign after they started to go and then stopped suddenly. now i'm wondering it would have happened if this was fixed. *jb

About 2 months ago, i had a low-speed collision in heavy traffic. at about 15-20 mph i braked hard, and the anti-lock brakes kicked in, but did not stop in the usual distance. i hit the vehicle in front of me. no damage or injuries, but very disconcerting. i read about the recall on the abs systems of these vehicles, and took it to the dealer toady to have it performed. i was told my vin was not on the recall list, and did not qualify. i'm having the work done anyway, at my expense. i also just failed my first nj state inspection due to the emergency brake not holding. the brake has never been used. i also see a recall on this class of vehicle (k2500)for this item, and asked the dealer to perform this recall. i was told again this vin was not on the recall list. again, i am having this work done at my expense. thank you. *jb

I own a 2002 chevrolet avalanche z66 2wd. there is a problem within the abs braking system. at this time the abs and brake light illuminates after a period of 3 to 5 miles of travel. the brake pressure when applying the brakes is sometimes very week and sometimes even goes all the way to the floor making it extremely limited to stop even at very short stopping distances. again, this happens at various time while driving and since i use my vehicle to drop off and pick up my family and then off to work, i feel this is a very important issue to be addressed and a recall should be issued immediately to repair this problem. this is a very good truck and my family and i love it but it has a problem that is obviously from the manufacturer and has to be repaired to keep the family together. i have been to various dealers where i've had to pay to get this looked at and they all informed me that diagnostic test concluded the rotors and pads wear are at a very normal state and need no repairs or replacements. the problems lie withing the abs system and repair cost will be sever. looking over the internet at various site, i found that this is a vary common problem with a lot of avalanche owners, especially 2002 owners. please help. i don't want to get rid of our truck over this. *nm

My 2002 avalanche has, three times this year, experienced the problem noted in the brake recall where , at low speeds, the brakes fail to apply. it is a very scary feeling and occurs mostly in stop and go traffic. the first 2 times it happened i thought i had placed my left foot sideways under the brake pedal, because no matter how hard i pushed the pedal, nothing happened. i was pretty sure i didn't have my foot under the pedal. now i know i hadn't. my problem is that now i hear that this recall does not include my state because we don't use enough salt or there are not enough complaints! you got to be kidding! i will guarantee gm that this will cost them huge if i get in an accident. i don't care what the extent of damage is. this is ridiculous, shortsighted and idiotic. i have contacted the dealer, the zone office, my insurance company and my attorney. my insurance company and atty stated that i need to keep good notes and do as much research as possible. my dealer said bring it in but probably won't cover it - maybe later. i still haven't heard from the zone office. my wife can't believe how upset i am over this. i am currently researching how much salt is used in the winters here. i will not stand for this. *nm

Nhtsa document 05v379000 describes the exact abs problem i have on my 2002 chevrolet avalanche 1500 truck. the current gm recall is not broad enough to consider the conditions we have in fl, and restricting this to northern states is ludicrous if this is a consistent manufacturer defect across all states/vehicles. salt air and towing a boat (ie direct wheel contact with salt water on the ramp) very possibly have led to my problem. when applying the brakes at approx 4-5 mph the abs went on and i very narrowly missed hitting a vehicle in front of me because the truck did not want to brake/slow down. *nm

On 7/12/05, i had my vehicle at chevrolet 73 for the brakes. at that time they informed me i needed brake pads and rotors all the way around the vehicle. they told me and showed me the excessive rust on the rotors. the vehicle is only 3 yrs old and only had 35,000 miles on it. i was upset that they got to that point and now it was going to cost me $1000 to replace them. all my service was performed at this dealer. after i complained they told me they would cut the price to $360. they wanted to cut the back rotors replace all the pads and if the front rotors need to be replaced they would have gm pick up that cost. i was extremely skeptical about them doing the work. if they originally felt i needed to replace the pads and rotors, how could this less expensive repair be safe? i did not allow them to do the job and had it performed at another service center. this am my local paper had an article about the recall of 800,000 vehicles due to corrosion affecting the anti-lock brake system leading to low-speed crashes. my vehicle is a 2002 avalanche and is part of that recall. when i called gm they informed me it was the anti-lock brakes sensor. my thought is if the sensor is affected by the corrosion, the corrosion also contributed to the rapid deterioration of the rotors and that affected the brake pads. this is a safety issue that should also be recalled along with the sensor. i would appreciate your help in this matter, there may be other gm owners out there that do not realize this is happening and could result in more serious crashes. *jb

I am entering this in regards to your investigation pe05020. this is on an incorrect activation of the anti-lock brake system in chevy trucks 99-2002. i believe my vehicle has this defect and it may have contributed to two accidents. the defect is in the anti lock brake speed sensor and occurs due to corrosion. my family has a snow removal business so i frequently use the truck in bad weather..also i lived across the street from the ocean for a year so the truck was frequently exposed to salt spray. i would be happy to let you examine the truck if you would like. i have not gone to chevy to request repair yet..awaiting advice from my insurance company. *jb

I pulled into my garage in my 2002 chevy avalanche and the abs light came on. i turned off the engine and a terrible buzzing noise came out of the vehicle. i determined the engine fan was not running and (after nearly an hour) discovered the abs module was running continuously. i finally disconnected the abs fuse under the hood before the whole thing caught on fire. the truck only had 55,000 but was out of factory warranty. the dealer said the abs module shorted-out internally. only $975 later for parts and labor i had abs brakes again. gm has had documented problems with the abs on the '02 avalanche but so far has only issued a recall for northern states, blaming the problem on road salt rather than the obvious design or manufacture defect. road salt didn't cause this abs failure because we don't use it in oklahoma. the recall should be extended to the whole u.s. a critical safety part should not short out at 55,000 miles. this is a safety issue that nhtsa should address with a mandatory recall for all '02 chevy avalanches. gm refuses to acknowledge that it is a safety problem rather than a warranty issue. it was only by luck that the abs didn't go out while i was driving down the interstate. *jb

In my 2002 chevy avalanche, when i came to slow down to make a stop approx 5-15 mph, i would apply the brakes and it felt like the peddle was stuck and i could not fully depress the peddle to stop. also the abs brakes seemed to kick on even if i was on dry pavement at this slowing stopping speed. when this occured i could not stop as quickly as i normally could with properly functioning brakes. at times if felt like i would not be able to stop at all. there was never any damage due to the failure of the breaks (luckily). a mechanic looked at the hub assembly and indicated what could be done to fix the problem. no repairs were made to the vehicle, but the mechanic turned off the sensors as he saw that one sensor was corroded. he did not look at the other sensor.

Dt: the contact stated both rear rotors had to be replaced. the vehicle was taken to the dealership where the rotors were turned. the surface of the rotors then disintegrated, leaving the rotors useless. the rotors were replaced at contact's expense. the manufacturer was contacted and they insisted that they had no knowledge of such failures therefore offered no assistance. *ak update 1/11/2006 - *nm

Dt: the contact owns a 2002 avalanche special edition. at 37,000 miles he heard the brakes rubbing. he noticed the inside of the rear brakes wore out, not on the outside. the contact stated about one year ago he had the rear brakes pads replaced. in addition, the contact stated the emergency brake wore a groove inside the rear rotors. he called a dealer, and the dealer told him to bring the car in so they could look at it. the contact did not want to take the car to dealer. he took the rotors and the brake shoes off the car and took them to the dealer. the dealer told him he should have brought the car in and let them check the car out. the contact stated he has never used the emergency brake. he did want to pay for the new rotors because of the damage done to the rotors by the emergency brake. *ak

Consumers 2002 avalanche rotors corroded prematurely which led to having the rotors and pads replaced. *ts the consumer received recall # 05v379000 which was in reference to the rotors after the rotors were already replaced. based on the consumer's research he believes that the rotors on the vehicle's sold in the salt belt were not properly treated with a corrosion inhibitor. the rotors on the consumer's vehicle had to be replaced after only 28 months of use. the premature rotor corrosion led to premature corrosion of the backing plate on the right rear.

*jb

 # 1-july 05---e brake and foot brake went to the floor boards..rear rotors replaced because they were rotted,000 miles 3 and 1/2 years..inferior metal was used.........#2 was told by chevy i must anticipate all stops and turns..step on brakes sooner burn them out quicker..7/30/05 3 people in truck & the ac on,driving in jersey, almost had three hits. truck wouldn't stop under quick stops or last minute turns by people in front of me. found out the 2003 on up have hydraulic in stead of vacuum. why did i not get a recall or a retro fit notice to have the brake system work off hydraulic and have the rotors replaced because of inferior metal..chevy charged me $ 100-plus for a diagnostic that made no mention about rotted rotors , but for $500 plus they did say they would cut the rear rotors new pads and shoes-- because the system is called brake in a hat!!!!!!!*jb

I noticed brake drag/squeal on the rear brakes of my 2002 chevrolet avalanche. i took it to a repair shop and was told the rear brakes where shot ... and ... the rotors were so corroded they couldn't be repaired ... they had to be replaced. about 3 months after the repairs i began noticing brake drag/squeal in my rear brakes again. i took it back to the shop that did the repairs and was told the brakes were fine and it might just be brake dust buildup. i am convinced there is something wrong with my rear brakes and i plan to take my truck to a local chevrolet dealer as soon as i have time.
