Defect SummaryCertain trucks, sport utility vehicles, and vans equipped with bosch hydro-boost brake assemblies, the hydraulic brake booster pressure accumulator may crack and separate from the hydro-boost assembly during normal operating conditions.
Consequence SummaryIf a separation occurred and the hood of the vehicle were open, fragments from the accumulator could cause injury to people in the immediate area. the presence of this crack or fractured surface could allow the hydraulic fluid to leak from the accumulator circuit of the booster assembly. the loss of fluid would cause increased steering and braking effort and a crash may occur without prior warning.
Corrective SummaryDealers will test the hydro-boost assembly for functional operation of the two-function valve. if the hydro-boost assembly fails the test, dealers will replace the assembly free of charge. the recall began on march 23, 2005. owners may contact chevrolet at 1-800-630-2438, gmc trucks at 1-866-996-9463 and hummer at 1-800-732-5493.

Defect SummaryCertain sport utility vehicles, pickup trucks, and passenger vans fail to comply with the requirements of federal motor vehicle safety standard no. 135, ?passenger car brake systems.? some of these vehicles were produced with an out-of-specification brake hydro-boost housing relief valve bore.
Consequence SummaryConsequently, the valve o-ring seal may fracture. steering efforts may be slightly increased while braking or parking. under certain driving conditions, a fractured seal may require a slight increase in the applied brake pedal effort to achieve the same vehicle deceleration rate as prior to the seat fracture.
Corrective SummaryDealers are to replace the hydro-boost relief valve. the recall began on june 18, 2004. owners should contact cadillac at 1-866-982-2339; chevrolet at 1-800-630-2438; gmc at 1-866-996-9463; or hummer at 1-866-486-6376.

Driving down a busy 4 lane road. approached a red light and attempted to stop, when pushing the pedal it gave free and depressed all the way to the floor. i had to switch lanes quickly to avoid a car and blew through the red light. while i was able to avoid the accident it was very scary. upon inspection of my brake lines 1 had burst and the rest were so rusted it was only a matter of time till the rest blew. ## vin failed ##

Today on my way home from a doctors visit i was leaving route 509 off ramp from heading north bound in seattle washington. i applied the brakes to slow down and as i approached the stop light suddenly the brake pedal collapsed to the floor correspoinding with the service brake light turning on. luckily the light changed to green so i was able to avoid an accident. after making the turn i drove slowly untill it was safe to stop as this is a very industrial area with no place to stop. i had to use the emergency brake to stop the vehicle, once i was safe i examined the brake system and saw fluid dropping below the master cylinder onto the ground. when i looked closer i found a rusted brake line rupture on the front passenger brake line depressurizing the system. i looked online to see if there were any additional complaints and have found a very common issue here and realized i should share my story. the truck is not that old and having been an autonotive technician there is no excuse for brake lines to fail like this regardless of the regional climates. this truck resided prominently in florida and texas and only recenlty has arrived in washington. i hope this helps and chevy really does need to take responsibility for a major safey problem like this. i cant trust any of the lines in the truck after this and intend to replace all of them. here is a blog from edmonds.com with a large complaint history i found online that raised my concerns:http://townhall-talk.edmunds.com/direct/view/.f0d4fe5/281

I was traveling at slightly less than the posted speed limit when i noticed that cars ahead of me had stopped. i applied my brakes and the pedal immediately went to the floor, the brake warning light on the dash came on as did a service brakes where my odometer is. the bell inside the cab started to ding. i had to swerve into the middle of the street toward the centerline to avoid hitting the car in front of me. i pushed the pedal to the floor hard and eventually rolled to a stop. i pulled to the side of the road and my husband (who was in the truck with me) had me pump the brakes and brake fluid poured down from under the front driver side of the truck. i called a tow company and they took the truck to the nearest chevy dealer. the dealer diagnosed that all of the brake lines where rusted and some were leaking and others would soon be. they said all the brakes lines from front to rear needed to be replaced. this is a very well cared for truck. i have never owned a vehicle that had brake lines corrode and i have always lived in new england. *tr

On 7/7/09, driving slowly down driveway, brake pedal went all the way to the floor and had to use emergency brake to stop vehicle after bouncing over curb. took the car to jeff barnes chevrolet and they replaced brake line that was completely rusted through. on 6/26/12, driving on a rural road, brakes went out unexpectedly. again, used the emergency brake to stop vehicle. drove to nearby merchants tire and they replaced 20 foot of brake line and couplings that had rusted through leaking all brake fluid. *tr

I was notified by a gm service center that the brake lines were very rusty and needed replacing.. while replacing the brake lines, i was told that the fuel lines were leaking, needing replacement and also the fuel sender unit needed replacing due to corrosion. this was a very costly repair and should not happen on a low mileage vehicle. i was told that this is a big problem on many gm trucks. i think i should be reimbursed for these repairs. *tr

I was driving down rte 3 near my house going approximately 35 miles per hour in mid afternoon. when i tried to apply my brakes the peddle went all the way to the floor and i was unable to stop. i immediately depressed my emergency brake and was able to coast to a safe stop on the side of the road. i had the vehicle towed to a local midas shop and was informed that my brake lines had rusted through and had to be replaced at a cost of nearly $1,400. i feel extremely lucky that i was not at excessive speed or that anybody was in front of me as this situation could have resulted in serious injury or a fatality. *tr

Upon leaving a parking area with a full load of woodchips on my truck my brake pedal suddenly and without any dashboard warning, went right to the floor. coasting to a stop and applying the parking brake i stopped the truck without hitting anything. looking under the truck i found the rear brake line had burst. i had the truck taken to my mechanic who stated the entire brake line system had corroded and was falling apart. i was advised to take it to the local chevy dealer to repair due to the extensive length of time to needed to make the repair. the entire brakeline system, abs pump motor and valve was excessively rusted, corroded through and non repairable and had to be replaced. repair cost $2,026.47. i am appalled that gm is aware of this problem with the brake line system and i was never notified nor was a recall issued to have this trucks brake lines replaced before they burst and caused the brakes to fail completely, without warning. *tr

Approaching an intersection, i applied the brakes and the brake pedal went to the floor. i was able to stop as there was some brake pressure left once i got the pedal all the way to the floor. i carefully drove the truck home and notice a large puddle under the driver side door. i checked underneath and noticed that one of the brake lines had ruptured due to excessive rust. in fact, all of the brakes in that area were severely rusted. i replaced all brakes on the truck with stainless steel lines to insure this problem did not happen again. i tow a large fifth wheel camper with this truck. luckily this did not occur while i was towing it. *tr

I was traveling on a side road after leaving my home and as i approached the stop sign at the intersection of a main road i applied the brakes and the peddle went all the way to the floor. i actually went right through the stop sign and almost hit another car traveling on the main road. on inspection of the vehicle i found that the brake lines that travel from under the hood along the frame to the anti-lock module are all severely rusted and one had a hole in it. this is a dangerous situation and gm need to do something about it. i am very upset about this because there were little kids in the car i almost hit and i would hate to think of what could have happened. i also noticed that the fuel lines in the same area are also very rotted. this doesn't usually happen unless the vehicle is much older.

*tr

2004 chevrolet silverado has severely rusted and corroded brake lines. must be replaced. with all the emphasis on safety it is absurd that these vehicles do not have corrosion proof ( stainless steel brake lines). repair will be very costly. i had three ford pickups prior to this chevrolet, kept them for a minimum of 10 years and never had a brake line problem. these are obviously inferior/defective and vehicle should be recalled and the brake lines replaced at chevrolet's expense.

My wife and i were traveling down a steep hill with a stop sign at the bottom. i proceeded to begin pumping the brakes to slow down, as i was pumping the brake, the pedal kept going down further and further to the floor. it went all the way to the floor and a red warning light came on telling me to service the brake system. i used the emergency brake at the last minute to come to a complete halt. i got out and noticed some oil on the pavement that turned out to be brake fluid. i stopped at an auto place and bought a large bottle of brake fluid to fill the master cylinder. i then stepped on the brake and could see the fluid spewing out of one of the brake lines. the brake lines are very badly corroded. i towed the vehicle to my neighborhood mechanic and he informed me that another chevy truck was there with the same problem. this near miss truly scared both me and my wife and we were both grateful we didn't have a serious crash. the vehicle is now at a chevy dealer for repair and they will be starting the work on thursday, april 21st. i did contact gm to complain about what i believe is a very serious safety issue, they have called me to ask for the details. i've researched this problem online and found that there are numerous chevy truck vehicles with the same corroded brake lines so i decided to put in a complaint. the nhtsa has complaint #odi 10358067 already in it's database and i suspect many others based on what i see online. chevy brakes systems have 365 complaints noted at edmunds.com. and i question how many have not been reported. just a note, i am an ex-engineer and believe the design is very poor and that the material chosen actually begs for failure. gm engineers should be ashamed of the design. please contact me if you have questions. thank you.

2004 chevrolet silverado. when decelerating to stop for a red light, the abs system activated causing the vehicles deceleration to decrease, thus increasing the stopping distance, resulting in a near collision. the vehicle now does this consistently during every stop once the vehicles speed drops bellow 10 mph. there are no warning lights indicating anything is wrong with the vehicle, which is even more alarming. this problem seems to be identical to that in nhtsa campaign id number 05v379000. if there is an problem with speed sensing (as in nhtsa campaign id number: 05v379000), the system should be able to detect inconsistent sensor readings and render the abs system into a passive mode as a fail safe measure.

My 2004 chevrolet silverado has dangerous brake problems. the brakes give way unexpectedly with the pedal going all the way to the floor. this has happened four times in the past two months- each time the situation was different. the first time i was just parking the car in the garage moving it from the driveway. the second time i was pulling a trailer loaded with a tractor across town and the only thing that stopped me was the electric brakes on the trailer. the third time was moving it across the yard. the last time was in the city driving to a store, i was going down a hill to a red light. the pedal suddenly gives way and goes all the way to the floor with no warning. it then begins working again just as suddenly as it quit. the brake pedal will snap back up and the brakes start to hold again. one time it took 15 minutes before it started working again, the other times it was a matter of 3 to 5 minutes without brakes. *jb

I had the following problem with my 1999 silverado as well: while driving my 2004 silverado down rt. 128 in ma. at rate of speed of about 45 mph the person in front of me approximately 75 feet (?) stopped suddenly. there was plenty of distance to stop. if i was driving my 1968 dodge dart with 1 brake and bald tires i could have stopped. however, while driving the 2004 modern computer controlled vehicle, the truck failed to stop and i rear-ended the driver in front of me. the air bag was not deployed because of the slow rate of speed. the reason the truck failed is because abs would not stop the tires because the road was rough like a wash board. the truck just kept rolling forward at a slow rate and i could not turn off due to the guardrail and traffic to my right. i watched my new truck slowly hit the person in front of me. they were driving a nissan that just got a scratch on it. my chevy silverado heavy duty 2500 fell apart on the highway. the entire front end of body parts were on the ground. i now have a giant insurance rate that i am disputing. there has to be a stop to these abs. how did i make it 38 years without helmets and abs. this is getting ridiculous. *jb

In june, 2004, mr. wold began experiencing mechanical problems his 2004 chevy silverado truck. to begin with, the abs brake light in the new silverado came on and intermittently stayed on. in july of 2004, mr. wold took truck for servicing at riverside auto center in bonners ferry, idaho for investigation of this problem with no success. in early december 2004, the abs light continued to come on and the brakes were now not functioning properly. the first time that the brakes on the truck failed, mr. wold was exiting his driveway. fortunately, the surface was fairly flat and mr. wold was able to coast to a stop. after examining the truck for any outward signs of brake failure, mr. wold took the vehicle in for servicing. the second time that the brakes failed on the 2004 silverado, the situation was a serious threat to life and property. mr. wold was pulling a four (4) horse trailer and coming down a hill towards the town of bonners ferry. the speed limit on this particular grade decreases from 60 to 45 and then again, to 35. as mr. wold began to brake from 45 to 35, once again the brake pedal was pushed all the way to the floor and there was no response. luckily, it was a sunday afternoon and there was little traffic on the road. as mr. wold frantically rolled through a bypass through the town of bonners ferry, he attempted to engage the brakes again, and fortunately, they engaged after he had illegally and unsafely rolled through the middle of a bypass through town. again, mr. wold took the vehicle in for servicing and repair. the last, frightening episode of brake failure occurred in the evening, after mr. wold was driving home from work. again, as he decelerated and lightly applied his brakes while coming into town, the brakes were non responsive. after this last episode, mr. wold doubted the safety of the brakes on his new truck and feared that the brakes would not function properly and kill him or somebody else. *nm

2004 chevy silverado ls ext. cab 1500 4x4. brake pedal going to floor board when applying brakes. must pump brake pedal to be able to stop. has happened 12 to 15 times since i took delivery 12/20/03. have taken to dealer 2 times and of course did not show up when they test drove it. service manager said not to pump the brake pedal because of the antilock brakes, they are suppose to act and stop the truck. told service manager truck is still rolling with pedal to the floor and if you don't pump them you will not stop and probably be involved in accident. i did not feel any antilock action, pulsations. also have seen same problems and complaints on the internet with chevy and gmc pickups. seems to actup more on cold and damp days. contacted brian landin at customer relations in detroit. he said don't beleave anything you see on the internet. we had 3way conversation with service manager at dealership and brian pretty much agreed with his service manager. [if it ain't broke , don't fix it] i tow a 21ft. boat with surge brakes and must have good brakes on the tow vehicle or you don't stop. he told me to stop being so paranoid and to contact my service manager if i have further problems. i told him that if i have an accident, my lawyer will be in contact with him. it was left at that point. i see that chevy and gmc are calling back 1999 to 2002 pickups and suv's for brake problems. could this be inherited problem with all there trucks , seeing that they completely revamped their brake system for the 2005 year. if you have any answers to this problem or fixes, please contact me. seems to me that there is some problem with the master cylinder? thankyou, roland torok ps: milage is 17,400

We purchased a new 2004 chevrolet silverado that currently has only 11,475 miles on the vehicle. i was informed during a safety inspection that the brake rotors and brakes need to be replaced (complete) and had commented he has experienced many failures such as mine. failure due to porous casting of rotors causing pads to become unusable. servicing dealer that inspected failure listed as rust? the repair will cost in excess of $700.00. in researching the failure i found interesting documentation that the failure of the rotor material has been an ongoing problem with chevrolet products and many claims have been filed with the nhtsa. i am aware chevrolet has paid claims to others with the same conditions and i feel the nhtsa should look at this problem before there are fatalities caused by this material failure. repairs have been made by chevrolet at not cost to me however i was not entitled to the original parts since cost to me was waived. now we can only hope the new rotors have a better service life then the original set. *tr
