Defect SummaryOn certain minivans originally sold in or currently registered in the states of connecticut, delaware, illinois, indiana, iowa, maine, maryland, massachusetts, michigan, minnesota, missouri, new hampshire, new jersey, new york, ohio, pennsylvania, rhode island, vermont, west virginia, wisconsin, and the district of columbia. during assembly, some brake lines were installed in a twisted position, causing contact with the dash panel insulator above the catalytic converter. this contact could abrade the brake line corrosion protection, consequently, salt or water absorbed in the dash panel insulator would promote corrosion. this corrosion could ultimately lead to a leak in the brake line.
Consequence SummaryLeakage of brake fluid will result in brake light activation. extended stopping distance could also result, increasing the risk of a crash.
Corrective SummaryDealers will inspect the brake line for corrosion and clearance conditions. a brake line that is not corroded will be repositioned. a brake line that is corroded or leaking will be replaced with a nylon coated brake line and secured using three retaining clips to assure clearance from the insulator. owner notification began may 10, 2002. owners who take their vehicles to an authorized dealer on an agreed upon service date and do not receive the free remedy within a reasonable time should contact ford at 1-866-436-7332.

RQ04003FORD MOTOR COMPANY05/27/200410/07/2004HYDRAULIC BRAKE LINE FAILURE
On april 4, 2002, ford motor company notified odi of a defect condition that could result in extended stopping distances in approximately 250 thousand model year (my) 1995 and 1996 windstar minivans sold or registered in salt belt states (recall 02v-101).according to ford, improper brake line routing in vehicles manufactured at the oakville assembly plant from january 14, 1994 through may 21, 1996 resulted in some vehicles with mis-positioned brake lines that could contact a dash panel insulator.such contact could abrade the brake line protection coating and result in corrosive failure of the brake lines. odi opened rq04-003 to investigate complaints of brake line failure in windstar vehicles that were:(1) located outside the recall region; or (2) built after the recall range.regarding the latter group, ford changed the assembly process after may 21, 1996 to eliminate the mis-build problem.the failure rates in the my 1996 windstar vehicles built after the process change are relatively low in both the salt-belt states. with respect to the my 1995 and 1996 vehicles built during the period of concern that were not sold or registered in salt belt states, the failure rate is also low.the related brake line warranty claim rate for those vehicles is also low. accordingly, a safety-related defect trend has not been identified in the my 1995-96 windstar vehicles that were not included in recall 02v-101.further use of agency resources does not appear to be warranted.the closing of this investigation does not constitute a finding by nhtsa that no safety-related defect exists.the agency reserves the right to take further action if warranted by the circumstances.

Engine failure due to failed cam shaft bearing. head gasket had been replaced 6 month prior due to leakage. ford dealership making repair could not obtain the cam shart replacement kit because demand had exceeded expectations. we had to buy a short block. other problems: brakes pumping - need new rotors several months after getting new pads. another problem - interior lights that will not go off have required repair two time.

I asked the seller at ford to completely service the van before i would buy it. he said his mechanic would. i checked the van out two weeks later, low on oil, no brake fluid, trans fluid very low, no water hardly at all in receiver, then the starter went out, replaced it no good, replaced switch, no good, brakes gone out, can't keep fluid in systems, engine light came on, emission problems, mechanic stalls for the hour amount, and still can't fix/test ii code. inside lights dim when extra. lights come on. it's a damn piece of junk and they sold us a lemon. i paid over $4,000.00 cash for it, and all they wanted to so was sell it for money. what can i do? it has 72,000 etc mile and now has 82,000. we are both disabled with two kids. we have been screwed. i can get the ford info on the ford windstar 95 3.8 it rattles, water runs out of the exhaust pipe and the converter. i want to sue them, i calld them and they said the hell with you, you bought it as it was. ford products are the worst auto's on the market. we want revenge and all our money back now. avery herring res8cvfs@verizon.net 8284977787. what is next a head gasket? i heard that cost over $1,600.00 to fix. and there are alot of them going out. ford needs to stand behind it's products or get out of the bussiness. i have had my kids tossed to the dash when i step on the brakes before we even get out of our drive way. we wear seatbelts, i wouldn't dare ride in it. it is a death trap tp me.*ak

My speedometer and odometer stopped working a couple of days ago on my 1995 ford windstar. i got on the internet and found the recall having to do with the abs brake light. i understand that my car could catch fire when unattended. we have been losing brake fluid for some time. when the area in question for the recall under the brake master cylinder was inspected, there was indeed fluid leaking. we have also had an abs light on the dash lighting for some time. my husband has just been adding brake fluid, but now the light doesn't even light. i don't know about the cruise control not working. my mechanic will look at it before ford does. *tr

Severe corrosion of brake lines. one line has already corroded to the failure point resulting in total brake failure. further investigation shows all brake lines are suspect. ford has skimped to save money by not using stainless or coated lines on this vehicle and the result is a vehicle which may in a panic stop have total failure of the brakes. unfortunately i cannot justify the cost of replacement so the vehicle is still being driven with this condition. photos are available. *tr

Tl*the contact owns a 1995 ford windstar. while driving at any speed, the abs light would illuminate on the instrument panel and brake fluid would leak. the contact also noticed that the cruise control switch worked inconsistently. she discovered that the cruise control deactivation switch had melted. the vehicle has not been diagnosed by the dealer. the current and failure mileages were 152,000.

During brake test at motor vehicle division the pedal went to the floor. all brake fluid emptied from the reservoir. further investigation showed rear brake lines are severely corroded and the line to the left rear brake had failed due to the corrosion. the hole was located in the 90 degree bend at the brake drum. luckily the vehicle could be safely stopped however, the potential for injury was great if this had occurred in a traffic situation. *tr

Brakes failed on 1995 ford windstar. - rear brake line has corroded badly. there is absolutely no excuse for safety related components to be manufactured with material that can corrode. if airplanes can safely fly after 30+ years of service. why can't auto manufacturers be required to install corrosion resistant components for safety critical systems???? *tr

05/15/200176000
The engine was the main problem due to the head gasket recall. in july,2000, we argued with ford about a bad engine running for which we had just paid over $300 to evaluate by an outside repair shop. after about 6 weeks we received our car back with a new long block paid for by ford, including a rental van for the time in the shop. in january 2001 the engine was running rough again and we were charged $81.45 to check it out and replace a wire bad on cylinder 6 which was misfiring. three months later in april 2001 the car ran rough again and the engine light was back on (happened for years intermittently since we owned the car). the new long-block had another bad head gasket reinstalled per the second ford dealership service center. after nearly another month we had the second new long-block in less than one year. now less than 2 years and 40,000 miles later, following the 110k service of radiator flush and oil change at 113,098 miles the engine rapidly lost oil and is misfiring and burning oil. ford's position once again is that the warranty was only for 12 months or 12k miles. on a smaller note, the brakes have gone out numerous times and we have replaced rotors and pads numerous times with no improvements. the power steering has performed very poorly. we changed the fluid in 2000 and then the ford service center and they replaced the outer tie rods and reset the alignment. within months it was going out again intermittently. most often when starting out the power steering goes out and you must manually steer the vehicle.

I have owned this van since 1999. since i have owned it we have had nothing but problems with it. i have had the rotors turned, and replaced at least 3 times, and they need it again. i have had the head gasket replaced 3 times and one of them times was at 99,000 miles when it was under the warrenty. it had been replaced at least one time before that. my sliding door won't stay closed, even though i just spent $300 getting a new latched put on. my windows won't work. i had larson motors fix a head gasket and my electronic windows, cost me over $250 for the window, that only worked 2 times. i called, and since they put "may not be the problem" on the invoice, they think that clears them, and they wanted me to spend more money on another part. my speedometor has been replaced once and is broke again. the alternator has been replaced. i could go on and on. i am getting no where with anyone. i have spent around 5,000.00 in repairs, and can't trade the thing off, since i still owe too much on it, due to a tornado that hit our home, and what the insurance didn't cover, the balance was put on our car loan. we don't have the best credit do to having to spend anywhere from $100-300+ a month on repairs to this lemon car. i have a family and need to know that i have a reliable car to drive. i have been stranded with my 3 children a minimum of 4 times this past year.

The front area of my van makes loud popping noises when i apply the brakes and/or turn the steering wheel. this problem occurs mainly in the summer months or times when the temperature is warmer. this problem began about a year to a year and a half after i bought the van when it was still under warranty, and the problem still exists today. i had taken it to the dealer and they told me there was nothing wrong. the dealer said the popping noise was the brake cylinders expanding onto the pads to stop the van. it is odd though because the front end pops when i am turning the wheel at a very slow speed when i am not applying the brakes. *nlm

Abs locks and vehicle does not stop. have spent over $2000 trying to fix braking issue. tone rings, struts, suspension, front brakes, rear brakes, bearings, cv joints, master cylinder, among other replacements. over bumps, small hills, straight roads, anytime coming to a stop, vehicle intermittently fails to stop completely. have pumped brakes and found that brake pedal gets hard and loud, still does not help to stop vehicle. steering wheel feels loose at when this happens. brake pedal also kicks back, sometimes with excessive force, makes a load grinding noise. controlling the car becomes difficult as loss of brake pressure and steering wheel rocking (on decent of small hill) combined make for a deadly combination. i am being forced to purchase a better vehicle, not ever ford again. *jb

Three times in the last 12 months the abs system has failed. in all three instances the abs activated during normal braking on dry surfaces, usually at low speeds while coming to a stop. it took extra distance to stop the vehicle and was quite disruptive and disconcerting to the driver. if a vehicle had been in front of us, i am sure it would have resulted in a rear end collision. also, the abs failure was erratic, that is, it did not duplicate every time the brakes were applied. the first two times, sensors were replaced and adjusted. the most recent time the abs check light came on and the dealer determined that part #f58z-2c219-aa integrated coil (dealer said it was the computer module for the abs system) had failed and needed to be replaced. after being repaired the dealer then discovered an additional failure code indicating that a sensor had also failed.*ak

Antilock brake light ignited on two occasions, filling with brake fluid fixed this problem. now the anti lock brake light intermittantly comes on. when light is not activated, the antilock brakes are activated with every use of the brake, causing the brake pedal to become very difficult to depress. once the brake goes beyond this point, the pedal will depress to the floor and pressure will push the pedal back up and pulsate. when coming to a complete stop the brakes will make a grinding sound from the right front. when the light is ignited and the antilock brakes are not operational, the brakes work normal, but still grind when a complete stop is made. there is a wire at the starter connection that works itself loose occassionally causing the engine not to start. when this occurs you need to jiggle the wire and tighten to get to start. this problem had been looked at and serviced in sept 2000, but still occurs approximately every four months. the door ajar light and dome light intermittently activate. this seems to be false as all doors are closed. again, some playing around with connections seem to fix this problem also. all problems seem to have occured after the vehicle reached 75,000 miles. we do have acquaintances who also own windstars of the same year and have the same antilock brake problem.*ak

I bought this vehicle used in july 1997 with 32,000 miles. since that time, i have had the brakes repaired three times and they still squeak. the airbag module had to be replaced four months after purchase, luckily under federal warranty. then in june 1999, i had to replace the fuel tank because the straps caused it to crack. ford would not do anything to help because there was no recall. in january there was a recall for the exact same problem, but only in certain counties in certain states, not nj, ford would not bend, despite my letters and phone calls. in late march 2000, my airbag light came on again as did my abs light. my brakes needed to be fixed again. since my airbag was fixed over 12 months ago, it was not covered. my engine check light came on april 11 and stayed on for two days, then turned off. we were planning a trip to wash, dc, so i brought it to fullerton ford for service on 4/25. they informed me that it needs head gaskets (which it was recalled for) and $1,400 worth of other work, not affiliated with the airbag light, or the engine check light. the engine check light was for a camshaft positioning sensor that is a $50 part, with $150 worth of labor, also want me to have a timing cover gasket replaced at $815, a temp gauge at $82, an engine flush for $99.95, a water pump at $140 parts only, $40 for drive belt, and misc. labor at $111.00. my complaint is this. i dropped the car off on 4/24 for a 4/25 appt., they hadn't looked at it at 4:00 on 4/25 and wanted me to pick it up and bring it back the next day. when i protested, they looked at it and said it would need head gaskets. they said the ford rep would be out the next day and that he would also consider my gas tank complaints. on thursday, 4/27, they said the work would be done hopefully by 5/5. today, 5/2, one week after dropping off the van, they are telling me i won't have it back until 5/12 or 5/19 at the earliest!!!! because they are too backlogged with vehicles.???

The first 3 incidents of the brakes failing did not result in an accident. we took the van to have the brakes checked at different locations; each time the shop could not diagnose what caused the failure nor cause it to repeat . eventually the van stops, but it takes 2 to 3 car lengths longer to stop. the abs brakes do not initiate and one mechanic explained that the abs brakes only operate if it detects the wheels are locking. all 4 brake failures were on dry roads and we did not pump the brake. the failures happened twice to myself, once to my husband and once to my son. it tends to happen intermittently and we cannot tell if it has to do with the abs, hydraulic brake system or the combination of the two. on each occurrance, the brake had been depressed to slow down. when it was obvious that the slowing was inadequate and the brake was pressed to the floor, the brakes did not respond and the vehicle basically coasts to a stop. on the fourth occurrence, the lane had narrowed from 2 lanes to 1 and we had slowed to allow a vehicle into the lane leaving about 2 vehicle lengths between us. the front vehicle stopped and the second vehicle's brake lights caused us to press on the brake but we were not slowing enough so the brake was depressed to the floor without response causing us to hit the middle vehicle into the front vehicle. the middle vehicle bounced off of the front vehicle and back into our van.

Currently our vehicle is awaiting a new engine after having the head gasket replaced on a recall notice from ford last october. while we have an extended warranty on this vehicle, we feel it is not fair they should have to provide replacement in light of other similar complaints about the same problem on other ford windstars. this vehicle only has 34,489 miles on it. we have had transmission concerns about this van as well, however the dealer has never been able to duplicate the problems experienced. we are very concerned that this van is infact a lemon, and we have contacted the ford customer service line, which advised us that no assistance would be provided because the vehicle was out of manufacturers warranty by time, not by miles. *ak

Purchased the van used in 2004. a few weeks later the transmission had to be rebuilt. shortly after that the brake lights came on. mechanic could not find anything wrong with the brakes, although periodically they made a noise and would stiffen up, then the pedal would go slack and then return to normal. the muffler fell off and was put back on. the check engine light had been on, when hooked up to the computer it only showed codes for the exhaust system. then it started overheating and a bit of white smoke came from the tailpipe. the intake manifold gasket was replaced. 2 days later the overdrive light started blinking and the van didn't have much power and would stall out while emitting a thick cloud of white smoke from the tailpipe. mechanic says now the head gasket is blown. *jb

Came off of highway and when i tried to stop the brakes went to the floor. when the brakes were depressed again they went to floor again, risking hitting cars waiting at stop light. i was able to stop by pumping the brakes, but noticed smoke coming from under the hood, when i pulled over and opened the hood i saw the area around the catalytic convertor on fire. the brake line had corroded and leaked on the convertor causing the fire and burned a wiring harness and damaged the oxygen sensor also. the cost to me was 483.00 which was not covered by the extended warrantee due to rust being the cause of failure.

We purchased the van with 42,00 miles on it. since then the following repairs have been preformed since april 1998: brakes and rotors replaced, rotors were warpped because of heat, we bought extended warranty on van to cover cost of repairs including electrical to find out it covers zip. a senor is considered a computer chip and not under warranty. the transmission had to be replaced, then after the 90 day warranty was up the senor in the transmission had to be replaced, the door senors all had to be replaced, the turn signal/curse control senor had to be replaced, the check engine light comes on about an average of every two months in this car and it costs us at least $180.00 each time to have it fixed. i just had the van in to check out the check engine light and have the car smoged the first week in june 1999 then two and a half weeks later as i was driving home the check engine light comes on, fumes come in throgh the vents and car starts cutting out. had to wait til this week to take to shop so i could afford to fix it as the shops don't take payments. contacted the 1800 # for ford and they sugested i trade the car in. i still have 2.5 yrs to pay on this piece of ford. this car has been down totaling 8.6 months sin the last 15 months. i find that the senors are a major defect in this van, maybe someone should check out the problem here. also had to take van in for a recall on headgasket. i am fortunate to be able to have a back up car or i would have lost my job due to this cars cost and repairs to me, not only do i have to make the payment but also the costly repairs. this time it is costing me over $700.00 to fix and it has only been out of the shop less then a month.

Ford is aware of defective trasmissions in '95 windstar. car lurches forward after not accelerating from a stop position, could cause accident if another car were in front, slipping transmission at 50,000 is unconscionable. dealer checked and said i would have to have a new transmission installed at $2,400. check online under ford windstar automatic transmission problems there are thousands of cusotmers with transmissions and head gaskets blowing at very low milage. is there a class action suit regarding this defect? apparently, ford is aware of the problem but won't do a recall because it's too expensive. i am single mom with 3 children whom i must drive to and from school every day and i am very concerned about our safety. please help me! according to other owners, after their transmissions began to slip, it was only weeks before the whole thing blew. i do not have the money to buy a new transmission. ford should do something. *ak strater faile at 55,955 miles. the vehicle would not start numerous times. abs light stays on due to master cylinder failure. loud noise in front suspension due to struts failure. brakes make grinding noise. serpentine belt failed. temprature guage running hot because of temprature sensor failure. the consumer states that the vehicle is a lemon and should be recalled. *yh

The sales rep, john j. baker, of m&s chevrolet demanded $300 cash to allow us to purchase the used ford windstar. we told him the odometer numbers did not line up and he stated that was normal. the front brake pads were replaced at the close of the sale on 11/11/97 and have been replaced twice since then. the transmission slips and is balky, so sometimes the brake engages when you have your foot on the gas. the brakes actually failed to perform on 10/24/01 with our family of five in the vehicle on a major highway, route 495 in ma. we avoided an accident by moving into the break down lane and slowing to a complete stop. the dealer owner, mr. michael sylvester ,and his attorneys, rizzo &kelly, stated that this previously leased vehicle had an accurate odometer reading. this van was purchased at auction by a former employee of m&s, who is now an auto wholesaler in the area. we need a safe vehicle for our family and we need immediate action taken, even if it means that ford will authorize the necessary repairs at our local dealer, regan ford, of. *ak

Ford motor company has recalled 1995 windstar for right front brake line corrosion. both rear brake lines failed on our windstar, vin 2fmda5142sbb30730, on march 29, 2006 while approaching a stop sign. when i depressed the brake pedal, there was a small shudder and then the pedal went to the floor. fortunately we live in a rural area, and although i proceeded through the stop sign without stopping, i did not collide with anything, and was able to stop the vehicle using the hand brake. the ford dealership has told me that the rear brake lines failed, and that this is not covered by the current ford recall. *jb

While attempting to stop, the brake pedal went to the floor. pumping the brake pedal did not stop the vehicle at this time a large amount of smoke was billowing from underneath and around the vehicle. finally from downshifting and using the parking brake the vehicle was brought to a stop. as a master technician and service manager of a local dealership, i examined the vehicle and found a metal brake line that crosses from the left side of the veh. to the right side is located directly above the catalytic converter with no protection from heat or other damage. at this area directly above the catalytic converter the brake line was rusted excessively for about 8-10 inches. this is the area directly above the catalytic converter. nothing else in this area is corroded or rusted. the rest of this brake line, as well as the other lines are in perfect condition. it seems that placing a brake line above the catalytic converter without any protection causes rapid oxidation once the protective coating is damaged from the extreme heat. the rusted brake line did have holes that sprayed brake fluid on the catalytic converter causing the smoke. luckily no fire. i replaced this line myself and still have the old one in my possession. i wish nothing more than for ford to recall these vehicles to prevent any unnecessary injury or death. i was on line with another 95 windstar owner who experienced the exact same problem only his caught on fire and cost him 500.00. he has contacted nhtsa also. this is our first step and will not stop until something is done. thank you for your efforts. tom

*yh
