In a january 26, 2011 defect information report, ford motor company (ford) notified the national highway traffic safety administration (nhtsa) that it will conduct a safety recall to address corrosion related fractures in the front lower control arm rear attaching brackets and body mount attachments at the rear of the front subframe in approximately 425,288 model year (my) 1999 through 2003 ford windstar vehicles manufactured from april 1998 to july 2003 and either sold or currently registered in the following high corrosion (salt-belt) states:connecticut, delaware, district of columbia, illinois, indiana, iowa, kentucky, maine, maryland, massachusetts, michigan, minnesota, missouri, new hampshire, new jersey, new york, ohio, pennsylvania, rhode island, utah, vermont, west virginia and wisconsin (nhtsa recall no. 11v-030, ford recall no. 11s16).according to ford, separation of a front lower control arm rear attaching bracket may result in a lower control arm separation and separations of both front subframe rear body mounts may result in separation of the steering intermediate shaft.either condition could result in diminished vehicle directional control, increasing the risk of a crash.dealers will inspect the lower control arm rear attachment flanges and the rear body mount sections of the subframe on the right (passenger) and left (driver) sides of the vehicle.owners of vehicles that pass the inspection will be notified when to return for installation of reinforcement brackets to extend the durability of the front subframe assembly in affected areas in the presence of corrosion.owners of vehicles that do not pass inspection, but can be repaired, will be offered transportation until parts become available.repurchase offers will be extended to owners of vehicles that cannot be repaired with the reinforcement brackets.this investigation is closed.

The office of defects investigation (odi) has identified 346 complaints to odi and ford alleging fracture, cracking and or excessive corrosion of the front subframes in model year (my) 1999 through 2003 ford windstar vehicles.approximately 97 percent of these complaints (334) involve vehicles that have been operated in salt belt states, which make up approximately 60 percent of the subject vehicle sales in the united states.the front subframe, sometimes referred to as the engine cradle, is a structural component of the windstar vehicles that carries the engine, transaxle, steering rack and certain front suspension components (e.g., lower control arm).for complaints with sufficient information to identify the location of the failure, most describe problems with the rear mounting bracket for the front passenger-side lower control arm with some related to the rear body mount attachment located in the same general area of the subframe (right-rear section near the front passenger wheel).the remainder of the reports allege fracture of the front subframe at other or, most often, unspecified locations.almost all of the complaints that specified the side of the vehicle indicated that the problem occurred on the right/passenger side (106), with only a few indicating the left/driver side (2) or both sides (3) were affected.ford and several complainants attributed the right-side failures to the routing of the air-conditioning lines above the front subframe on that side of the vehicle, further noting that condensation has been observed dripping onto the front subframe in the area of the affected components (the a/c drain tube is also located on the right side, near the front subframe).odi has identified 93 complaints related to lower control arm attachments, including 80 that appear to involve complete separations.all but one of these involved vehicles from salt belt states.all three crash incidents appear to be related to lower control arm separations, including one road departure into a road-side sign resulting in a totalled vehicle and a lane departure into another vehicle.almost half of the odi complaints related to control arm separation occurred at speeds greater than 20 mph and about a quarter occurred at highway speeds.three-quarters of these complaints allege experiencing difficulty controlling the vehicle and about 40 percent appear to have resulted in departures from the intended lane of travel.testing by both ford and nhtsa have demonstrated that lower control arm separation from the rear attachment bracket results in significant toe out of the affected wheel, which affects the driver's ability to control vehicle direction.according to ford, moderate braking improved vehicle controllability by reducing the amount of toe out, possibly explaining incidents that did not allege a loss of control.odi's analysis of complaints related to the rear body mount identified 41 complaints (odi only).these complaints generally report experiencing progressively worsening noise concerns when turning, accelerating or braking.although, some of the complaints that appeared to involve a complete separation of the body mount alleged difficulty steering, the effects on vehicle control from this failure mode do not appear to be as great as those resulting from control arm separation.however, odi is seeking more information regarding two complaints which alleged that body mount failure resulted in disconnection of the steering wheel from the steering rack (one occurred during vehicle service).this investigation has been upgraded to an engineering analysis (ea10-007) for subject vehicles sold or currently registered in salt belt states to further assess the scope, frequency and safety consequences of the alleged defect in these vehicles.odi will continue to gather information about vehicles outside the salt belt as well.

In a letter dated august 26, 2010, ford motor company (ford) submitted a defect information report notifying nhtsa that it will conduct a safety recall (nhtsa recall no. 10v-385) to address a rear axle defect in model year (my) 1998 through 2003 ford windstar vehicles built at the oakville assembly plant from september 1, 1997 through february 28, 2003 and either sold or currently registered in high corrosion (salt-belt) states where the use of salt and other corrosive chemicals may be used to treat snow/ice covered roads.the following states are included in ford's recall:connecticut, delaware, district of columbia, illinois, indiana, iowa, kentucky, maine, maryland, massachusetts, michigan, minnesota, missouri, new hampshire, new jersey, new york, ohio, pennsylvania, rhode island, vermont, west virginia and wisconsin. the subject vehicles utilize a stamped/formed axle assembly manufactured by benteler automotive corporation of galesburg, mi.according to ford, after many years of vehicle service in the salt-belt states, corrosion can weaken the rear axle, making it susceptible to torsional stress.there is a risk that the combined effects of corrosion and stress can lead to cracks which, if undetected, can propagate and result in a complete fracture of the axle.a completely fractured axle can affect vehicle handling and increase the risk of a crash.to correct the safety defect, ford will initially inspect all of the subject vehicles brought into ford/lincoln-mercury dealerships for possible cracked axles.owners of vehicles without cracked axles will be notified when to return for the installation of reinforcement brackets to extend the axle durability in the presence of corrosion.owners who have vehicles with cracked axles will either be offered a repair or alternative transportation until parts become available. on may 13, 2010, the office of defects investigation (odi) opened pe10-016 to investigate complaints of rear axle cracking in my 1999 through 2003 ford windstar minivans.combining odi and ford complaint data, odi is aware of a total 891 complaints alleging rear axle cracking in the subject vehicles.over a third of the complaints (334) allege that the cracking progressed to a complete fracture of the rear axle, including 8 allegations of crashes resulting in 3 injuries. approximately 57 percent of the subject vehicles (524,661) were sold in salt-belt states covered by ford's recall and ford estimates that approximately 463,000 of these remain in service.ninety-six percent of the complaints (858) and all of the complaints alleging complete fracture were from the recall region.the action taken by ford is sufficient to resolve the issues raised by this investigation.accordingly, this investigation is closed.
PE10016FORD MOTOR COMPANY05/13/2010Rear Axle Beam Failure
The office of defects investigation has received 234 complaints alleging rear axle failure in model year 1999 through 2003 ford windstar minivans, including two alleging that the failures resulted in minor crashes.over half of the complaints (128) allege a complete fracture of the axle beam.fifty-six complaints indicate that the axle failure occurred at speeds of 40 miles per hour or greater.one crash occurred while the vehicle was traveling on a highway.the rear axle reportedly snapped in half after the vehicle struck a pot hole.the driver indicated that both rear tires blew (note that axle fracture often causes the tires to achieve a severe negative camber - with the top of the tire tilted inward - resulting in contact with the fender well).the vehicle then struck a guard rail because of difficulty controlling the vehicle while braking to a stop.the second crash was also alleged to have involved a complete axle fracture, in this case resulting in a low-speed curb impact.the rear axle beam in the subject vehicles is an inverted u channel design, which appears to provide a collection point for road salt slurry, resulting in corrosion that progressively weakens the part until it fractures.approximately 96 percent of the complaints (225), 94 percent of the complete fractures (121), 96 percent of the high-speed incidents (54) and both alleged crashes are from salt-belt states.in addition to the two alleged crashes, 14 additional complaints alleged vehicle control concerns associated with the rear axle failure incident.a preliminary evaluation has been opened to assess the scope, frequency and safety consequences of the alleged defect in the subject vehicles.

About march of 2012 my 2003 ford wind star's lower control arm separated from the sub frame engine cradle. i took my van to dealer. they did do a repair to sub frame, which i did not find satisfactory, ford corp. had them cut off what was left of any damaged brackets and clamp steel brackets onto a sub frame that is already damaged due to heavy rust and corrosion. now about one year later march of 2013 the sway bar mount, which is part of the sub frame has rusted out. making driving very unsafe and unstable. this problem should have been rectified when the recall was done in 2012. i took van back to the dealer. they sent pictures to ford corp. ford did not approve any repairs to sub frame stating that it was not part of original recall. now how is that possible if the sub frame and sway bar mount are all one component. it's all one welded piece of steel. there is no fix at this time but to replace the sub frame. now if the sub frame is under recall and the sway bar mount is part of the sub frame, then i feel ford should rectify the problem. i plan on keeping my ford wind star for a while. i feel this is a serious safety issue and really needs to be delt with. ford should cover this component or they get away with an unsatisfactory fix and i still have to pay for a new sub frame, which was the whole issue to begin with.

First of all there is a short located by the steering wheel around the air bag. i thought it was the battery so i changed it and a couple of days later my van would not start. i took it to the ford dealer and they couldn't find the problem, so i took it to an old man that just did electrical problems on automobiles. he said it was a bad wire in the steering column and he said to repair it would cost a lot of money, so he bypassed some wires and i have not had any problems since, but when you open the driver side door, the door chimes, like when you leave the keys in the ignition. he only charged me $75. also i would be driving and the interior lights would turn on and off by themselves. this has been happening for a long time. also the abs warning lights have been on for a while and my mechanic said it is a bad abs steering box. to replace it would cost around $1000. i have had also the head gasket replaced because the ford dealer could not find what was wrong with it while it was still under warranty. it was idling very rough while stopped at a light, also when in parked. it cost me about $600 to replace it. i took it to pep boys and they found out what was wrong with it. i also had the fuel pump replaced, because it kept shutting off while at the grocery stores and had it towed by aaa 3 times in about a year. bottom line, i will never buy another ford vehicle while i am alive. they are good for the first couple of years, then they start failing. so sad, because i have been a ford guy for over 35 years. *tr

Brought the car to a repair facility today to diagnose a recurring front end noise today and was shown by mechanic that both front coil springs are severely rusted and were sheared/broken and have been for quite some time, possibly as long as a year. he said that we were very fortunate that the springs hadn't slipped and pierced a tire; especially on the highway. another serious concern is that the ford dealership to which we normally bring the vehicle for service had and had failed to notice the broken springs in when most recently they replaced more front-end parts, some links, 3.5 months ago that was part of a series of related repair work in the effort to stop the ongoing front-end clunking noise. after the noise failed to go away and after this latest repair by ford service, we decided to get a second opinion from different auto repair facility. this latest mechanic, not a ford facility, said that broken coil springs appear to be a common problem for the ford taurus and mini-vans.

We purchased the 2003 ford windstar in october of 2003. since that time, the van has been in and out of the shop 5 times because of a loud screeching in the power steering, interior lights flickering on and off (which they told me that they couldn't find a reason for that and that i should just turn the interior lights off so that it dosen't happen), and a thumping in the front end when the wheels are turned sharply. they told me that i should bring the van to the shop whenever any of these things happen since they couldn't figure out what was causing these problems and i have done that. i am currently driving a loaner car from the dealership because the van is back in the shop. i called ford motor company and filed a complaint with them. i need to know why this is happening and what can be done to fix this van.

My wife was driving in a parking lot with the kids and the front right strut spring on our 2003 windstar cracked in two. it broke the stabilizer end link and the strut bearing plate. the broken spring rubbed the tire, but didn't puncture it. the recall for this problem doesn't apply to this model year and it states the cause is corrosion. i am a licensed autobody technician and upon removal of the wheel and inspection of the spring i would say the alloy used in the spring is too brittle because it sheared clean at an angle. there isn't any signs of corrosion on the spring because it is coated. we live in southern ontario, canada where we see a lot of salt in winter and i've worked on a lot of rusty cars and i would say this definitely not climate related, but rather a manufacturing defect that if it occurred at highway speeds could lead to loss of life. it will cost me approximately $300-350 to fix this myself because you have to replace the springs in pairs. *tr

I am entering this info on behalf of my brother, daniel cullen of meadville pennsylvania. dan does not regularly use the internet. his 2003 model year ford windstar has the right front wheel assembly fall off due to rust. the car only had 95,802 miles and was less than 6 years old. the rusted part is called an engine cradle. other instances can be found on the web going back several years. a ford dealer fixed the car at owner expense. the dealer reported that an air conditioning hose dripped on the rusted part contributing to the failure. i reported the problem to ford corporate hotline and they said they would not help my brother financially or take immediate action to correct this obvious safety defect. my brother was scheduled to drive the car next day 400 miles. if this failure had occurred at highway speed death and injury could easily have resulted. please see to it that these vehicles are recalled asap. a recall can be achieved at reasonable cost: first inspect cars and if no rust is present at least reroute the a/c drip line. if rust is present, change the engine cradle for a few hundred dollars. note that the web shows incidents going back several years, yet still these cars are out there turning into ticking time bombs in only 5 years of use! *tr

With no warning, the front left coil spring on my 2003 ford windstar snapped as we were driving. the broken spring shot into my tire causing a blowout and loss of control of the vehicle almost hitting a guard rail and then oncoming traffic. we were able to get the vehicle under control and stop it but were lucky that we were only going 35 mph at the time. if this would have happened on a highway, there would have been injuries and possibly fatalities. this caused a very dangerous situation with myself, my wife, and my four children in the vehicle at the time. this has been a recurring issue with windstars since 1996. i had the vehicle repaired at a local repair shop. it was memorial day weekend and we needed our vehicle and, in addition, did not know what the problem was when i took it to be repaired. i phoned ford and they told me that this was not covered and would not reimburse me for the repair. with only 66,000 miles on my vehicle, this should not have happened and caused a very dangerous situation. now i am wondering when the other coil spring will snap. i believe that ford should be responsible for the repair of this vehicle since this is a recurring issue and could have caused a major accident. i have retained the broken coil spring. *tr

Notified by ford motor co. about a volunteer recall for the inspection and repair or replacement of the rear axle for my 2003 ford windstar. dealer found no cracks and applied anticorrosive material and reinforcment brackets. i believe that it's poor design is the sole reason for it's failure and this temp fix is only putting of the inevitable. ford should be mandating that all windstar's affected on the road should have an axle replacement free of charge.
