Defect SummaryHyundai is recalling 188,282 my 2001-2004 sonata and my 2001-2004 xg300 and xg350 vehicles originally sold in or currently registered in the states of connecticut, delaware, illinois, indiana, iowa, maine, maryland, massachusetts, michigan, minnesota, missouri, new hampshire, new jersey, new york, ohio, pennsylvania, rhode island, vermont, west virginia, wisconsin, and the district of columbia. road salt applied in these jurisdictions during the winter months may result in progressive, internal corrosion of the front sub-frame on the vehicles, and may result in thinning or perforation of the sub-frame steel. the corrosion is frequently visible and often discovered during inspection or routine maintenance, and owners may also hear noises or notice tire misalignment and steering pull. if these signals are undetected or unheeded, the corrosion may progress and the forward mounting of the lower control arm may detach from the sub-frame.
Consequence SummaryIf that happens, the vehicle may lose drive power to the wheels, and the front wheel may make contact with the fender or wheel well, thereby increasing the risk of a crash.
Corrective SummaryDealers will measure the thickness of the front sub-frame and inspect the front sub-frame for corrosion damage and, if necessary, the front sub-frame will be replaced with a new sub-frame that incorporates additional holes in the upper and lower panels. if the front sub-frame does not require replacement, the dealer will add drainage holes to the sub-frame and will treat the sub-frame with rust-proofing material to stop the corrosion process. this procedure will be performed free of charge. the recall is expected to begin during april 2009. owners may contact the hyundai customer assistance center at 1-800-633-5151.

In a letter dated april 14, 2009, hyundai-kia america technical center, inc (hyundai) notified nhtsa that hyundaiis conducting a safety recall of model year (my) 1999 through 2004 hyundai sonata vehicles manufactured prior to november 20, 2003 that are registered and operated in the following salt belt states and the district of columbia: connecticut, delaware, illinois, indiana, iowa, maine, maryland, massachusetts, michigan, minnesota, missouri, new hampshire, new jersey, new york, ohio, pennsylvania, rhode island, vermont, west virginia, and wisconsin.hyundai is recalling the vehicles to remedy a condition where internal corrosion of the front subframe may lead to separation of the lower control arm at the forward mounting point and/or separation of the axle from the transaxle.this could result in a loss of vehicle control and/or vehicle disablement. the subframes will be inspected in the recalled vehicles using a procedure developed by hyundai to measure metal thickness.parts with perforations from corrosion or with metal below the specified thickness will be replaced with redesigned subframes.if the minimum metal thickness is met, drainage holes and rust proofing material will be added to the existing subframe. odi's analysis of complaint data revealed that 98% of the consumer complaints were from vehicles either originally sold or operated in saltbelt states. similarly 99.7% of the warranty claims were from vehicles originally sold or operated in saltbelt states.odi identified 105 reports of lower control arm detachment and/or axle separation from the transaxle through analysis of warranty and complaint information and consumer interviews.one hundred three (103) of the 105 incidents involved vehicles in states covered by the recall.in addition to the subject vehicles, hyundai also noted in the april 14, 2009 letter that my 2001 through 2004 xg300 and xg350 were also being recalled as they were manufactured with subframes similar in design the subject vehicles.based on hyundai's decision to conduct a safety recall this engineering analysis is closed.

The office of defects investigation (odi) opened preliminary evaluation, pe08-029, on april 22, 2008, based on 40 consumer complaints alleging front sub-frame corrosion in model year (my) 1999 through 2002 hyundai sonata vehicles.complaints describe severe corrosion of the vehicle sub-frame in the area where the right-front lower control arm is attached.in some vehicles, sub-frame corrosion has caused complete or partial detachment of the control arm, resulting in wheel collapse or separation. in response to odi's information request letter for pe08-029, hyundai provided owner complaints, field reports, and warranty claim data for approximately 197,906 my 1999 through 2002 subject vehicles sold or leased in the united states.the base warranty for the subject vehicles is 60 months or 60,000 miles, whichever occurs first.according to hyundai, prolonged exposure to the road salts may result in corrosive damage to the subframe.hyundai redesigned the sub-frame early in the my 2004 production (november 2003) to address problems with premature corrosion of the crossmember near the right-front suspension attachment. odi's analysis of both complaint and warranty data for the my 1999 through 2002 sonata vehicles shows that the failure rates are significantly higher in salt belt states, which account for approximately 50 percent of vehicle sales and over 90 percent ofcomplaints and warranty claims related to the alleged defect (note:for purposes of this investigation the salt belt includes connecticut, delaware, the district of columbia, illinois, indiana, iowa, maine, maryland, massachusetts, michigan, minnesota, missouri, new hampshire, new jersey, new york, ohio, pennsylvania, rhode island, vermont, west virginia and wisconsin).according to hyundai, the alleged defect results in a progressive loss of structural integrity of the subframe and there is ample opportunity for the problem to be detected (by inspection, steering feel or tire wear anomalies) and repaired before it reaches a state where a safety related incident may occur.hyundai identified 4 allegations of vehicle disablement and 1 allegation of a crash; where the lower control arm broke from the vehicle while driving at 55 mph and the driver lost control and drove into a yard.there were no reported injuries.odi received a separate allegation of a crash, where the complainant alleged that while driving around a slight curve at 65 mph on a freeway, the vehicle sub-frame fractured and the driver lost control of the vehicle and went off the road.again, no injuries were reported.approximately one-third of the complaints to odi allege that the sub-frame corrosion resulted in a loss of control and/or a vehicle disablement due to wheel collapse or separation.this investigation has been upgraded to an engineering analysis (ea08-016) covering my 1999 through early-2004 hyundai sonata vehicles in salt-belt states and equipped with the subject sub-frame design to further assess the frequency and safety consequences of the alleged defect.

My hyundai dealer has refused to honor their 100,000miles, 10 years warranty many times that i bring the car to be fixed under the warranty since the car was only 8years old and 76,000 miles since 2008. they refuse to fix the problems that i experienced by saying my car is not listed in any recall campaign. unfortunately this year, on 10/11/12, i took my car for an annual state inspection for 2000 hyundai sonata and it fails the safety inspection. here is what it says: ***vehicle memo*** vehicle is unsafe to drive...rear sub-frame has hole rotted through... due to the current financial situation, i don't know how i will get this car fixed because the car is now 115,000miles and 12 years old and i don't know if they will fix it. they have continuously refused to fix my car under warranty even when it was clearly within the warranty period and i was lucky then that i have been able to pay the fixes out of pocket but i don't have the luxury of paying out of pocket this time. i am in need of miracles now. *tr

While driving our 2000 hyundai sonata my husband's sonata came to an screeching halt in which he almost lost complete control of the vehicle. fortunately, he was able to pull the vehicle over to the side of the road. once out of the vehicle, it was very apparent that the axle had broken and the drivers front wheel had detached from the vehicle. the vehicle was relocated to the nearest hyundai dealer. it was determined that the damage was from hyundai's front sub frame corrosion treatment (corrosion class action cc1) group-campaign, number 11-01-038 date-october, 2011. the dealer could not find any record that this recall notice was sent to our home of address. *tr

I have a 2000 sonata with 128,165 miles with a sub-frame rust problem. the right side lower control a-arm is separating from the sub-frame with more than one rust hole evident in the sub-frame. it was discovered by our local alignment shop. took the car to them for an alignment because the car pulls to the right and tires squeal while negotiating right turns. upon their inspection they pointed out the rust and a-arm separation from the sub-frame as well as pointed out how the wheel actually was sitting more than an inch rearward. after they pointed that out it was very obvious the wheel was not even close to being centered in the wheel well. nothing has been repaired as i am researching options available; specifically to see if hyundai will correct this safety issue. *tr

On august 25th, 2007, my wife and i were driving home on the southern state parkway. there was quite some traffic (stop-and-go kind of thing) so we weren't at a high speed. when the person in front of me had to stop short, i stepped on the brakes, and the front right wheel of my car sunk, and there was a loud noise like metal scratching against the pavement . after i finally managed to stop the car without getting hit by another driver, and checking to see if my wife was ok, i got out of the car just to find out that my front right wheel was in an almost horizontal position. after towing the car to the repair shop, my mechanic found out that the axle and the lower control arm broke because the engine cradle was severely rusted, and therefore there was no support for the axle and the control arm to sustain the weight and pressure of the sudden stop. needless to say, i believe that my wife and i are very lucky to not have been injured, or to cause somebody else an injury. the repairs were costly, but i had to do it. i need the car to work, and we live in a place were the car is an everyday necessity. the cradle for this vehicle was damaged and completely rusted away and needed to be replaced completely at a cost of $2,897.22. we also incurred the following expenses due to the cradle failing while we were driving the car on the southern state parkway on august 25th, 2007: towing charge of $168.37, car rental charges of $164.53. a written estimate from a local body shop for $996.59 should be added to cover the body damage sustained when the right side axle and right side lower control arm cracked, causing the front right side wheel to bend the right side bumper cover. my mechanic kept the old cradle up to a couple of months ago, when after dealing with the local dmv office and explaining the situation they informed us that a dmv judge wouldn't even look at this case. i do still have pictures of the rusted cradle where you can see the fist-sized holes in it. *tr

When i was at the grade school picking up my daughter, the car started to lurch and then stopped. i got out and the front tire on the passenger side was twisted to the side. the right axle had blown out. i could no longer drive the car. i was in the process of moving back to illinois at the end of may i had to rent a car dolly to tow the car behind the u-haul. upon taking it to our automotive repair shop, he called us the next day to say that the front right frame cradle had rusted in half. we went to take a look and yes it was rusted through the cradle with a spot the size of an orange the frame had broken in half. we have finally gotten to the hyundai dealer. they have said that they will fix the axle and the frame. but the 2 front tires are now not any good 1 of which was new, they will not replace either of them. they said that tire dealer that put the new one on should of noticed the problem and so it is their fault. also when the tow truck went to pull the car up on the flat bed the front right tire gave way and bent under the car in the process doing damage to the front fender, this also hyundai said that it was the fault of the tow truck driver and that they would not pay to fixed it. as of today july 9, 2008 i am not sure what is going to be fixed or not. *tr

I was using the as normal, then the car began to pull to the right. my first thought was that i needed an alignment, but as i was pulling into a store i heard a pop and then the right wheel would not roll. i then contacted a tow truck to have it towed. i got the car a hyundai sonata lifted on jacks and jack stands an noticed rust and corrosion on the subframe and seen that the arms connecting the wheel components to the frame had broken. *tr

I own a 2000 hyundai sonata. while driving my car at about 20-30 mph my sub-frame collapsed which caused my front drivers side tire to come completely off. when the subframe collapsed it fell on my axle which damaged. while there was a recall on the subframe my axle was not covered even thought the subframe collapsing is a direct result of my tire and axle detaching from my car. after voicing my concern hyundai stated to me that they do not cover subsequently damage and that was nothing else to be said or done. this to me is a bunch of crap! if the subframe was not defective i would of never endured these problems with my vehicle. i have not had any major problems with my car until now. i have contacted hyundai's consumer relations and they have done nothing no one is taking responsibility. i will contact my attorney general about this. this is not fair! thank god i was not seriously hurt because i would have been on my own. as they said they do not cover subsequently damages. *tr

I have a 2000 hyundai sonata that the front right subframe has completely rusted through and there is another huge hole on the other side as well. i know hyundai has issued a recall, but it does not affect my state-tn. i am a single mother and student who has put a lot of money in that car. transmission, axles, timing belt, alternator, starter, both ball joints, both tie rod ends, both wheel bearings, air flow sensor - twice. this problem is one hyundai needs to fix. even for those not in the salt belt states. *tr

I was pulling out of a gas station into a very busy intersection during rush hour traffic in my 2000 hyundai sonata. i then heard a snap, a grinding noise, and i could no longer accelerate my car. i was almost hit by several cars passing by at high speeds that did not see my car because they were coming around a corner. two men stopped behind me and pushed my car back into the parking lot of the gas station. i called a tow truck, and they looked at my car the next morning. the mechanic said that it was due to my front subframe being completely rusted away. it resulted in almost a complete suspension control arm detachment from the vehicle, and wheel separation. they are currently waiting for the new part to come in, in order to fix the car, but the bill is estimated to be $1,500. *tr

I have a 2000 hyundai sonata. when the car was first purchased in february of 2006 the car had transmission problems where the car would not accelerate past 25 mph. i had to have the transmission replaced. then later in that year while driving on the highway at about 65 mph i noticed the car would sway dramatically when you turned the will right. taking the car back to the dealer they claimed to be just that the car needed an aliment. now in 2008 i have had to have the right axle of the car replaced because while pulling away from a stop light the right wheel fell from the car at a 45 degree angle. taking it to a tire shop to have the car inspected they informed me that the whole front underside of the frame was drastically rusted and that driving the car in the state would lead to a wreck or worse. now i am lost and don't know what to do i have done research on the problem and i have found over 20 reports of this car model having this problem and it is very upsetting that no recall has been placed on these death traps on wheels. someone needs to take responsibility for this before some dies. *tr

2000 hyundai sonata, subframe rotted out and lower control arm mounts broke off, it was discovered during a pre-alignment inspection after the car started pulling to the right. *tr

2 weeks ago i noticed the car pulling to the right as if the alignment was off. as i was driving the car started pulling very hard to the right and could hear the tire squealing. i slowed down to turn into a parking lot and the car dropped slightly and wouldn't move. it was making a grinding sound. i noticed the tire on the passenger side wasn't aligned properly. it was broken. after having the car towed to a auto shop. (cv pros) ed told me that the problem happened because the frame rusted out. he showed me where the rust broke the front suspension bar is what i think he called it. he said that was the reason that the wheel came loose and that a car of only 9 years old should not rust completely through in that amount of time. after checking the web sight lemon laws i found where there were many complaint of 1999 through 2002 hyundai sonatas prompted a federal probe because of the same problem. *tr

The vehicle started rattling in the steering column and randomly jerking to the right slightly. over a period of 2 days the jerking to the right frequently (about every 30 seconds or less) made the car almost uncontrollable. the wheel has shifted about 1 inch back on the passenger side. the car is in the shop now and the engine cradle has almost completely rotted out on the passenger side. if it had gone on for any more time, people could have been killed. the fix costs well over $800.00 and i am absolutely outraged to see that this has happened in the same year and model of my vehicle to many other people. *tr

After failing a new york state inspection, i was shocked to discover that my 2000 hyundai sonata gls had a rusted engine cradle the size of a fist on the right hand side. no previous inspections had indicated that there was this impending hazard. consequently, i can no longer drive my vehicle, and according to the mechanic, it was a mere matter of days or a simple rough road that would have caused my subframe to detach without any prior warning. i have contacted hyundai and am awaiting a response and fully expect them to not only repair the engine cradle, but make owners aware that models manufactured between 1999 and 2002 face this hazard to themselves and others on the road due to their own manufacturing defects. *tr

My husband was driving the car and suddenly, he heard a unusual sound coming from passenger side; being very far from home he could not stop but the noise gradually became serious. he pulled over, get off the car and realized that the front tire, passenger side was went behind the normal position and touched the body of the car. later at the garage the mechanic put the car up and discovered that the engine cradle was cur and it took out the axle. (the car had been towed to get there). he told me that i need a new part that cost $850 and the labor could cost $500. my surprise came when i went online to search for a cheaper price: first of all i did not find one but instead, i found thousands of complaints from people around the nation, having experienced the same problem with the same car, same model, same year. this defection has caused problem to my family: renting car, towing, we still going through difficulties and we can not afford the repair neither drive the car. *tr

This complaint involves a 2000 hyundai sonata. i was having routine maintenance done on the vehicle and was notified during service that the entire front end suspension and frame on my car is rusted out. when i looked at it, there were large rust holes apparent in the crossmembers and every weld i could see is completely covered in rust. my mechanic advised me that this is not normal for an eight year old car and that it may be unsafe to drive it much longer for fear that the suspension or frame will collapse. *tr

My son was getting on the on ramp to i-35 turning to the right. he was going about 20 mph and the car made a noise and started grinding. he pulled it off to the side and called me. i called my other son who is a mechanic to go and take a look at it, he said that it looked like a bearing had worn out and came apart and it needed towed. we had it towed to a trusted service station that put it on the lift and said the front subframe/crossmember had rusted through causing the control arm and cv axle to come apart. i called hyundai and they said the car was out of warranty. well our car has been sitting at the service station for eight months waiting for a used subframe that isn't rusted through. they the service station has ordered 4 used subframes and all have been rusted through. my brother runs a body shop in n.c. and has been looking for one for us and cant find any that aren't rusted. supposedly as soon as there is one that isn't rusted its sent to the salt belt for a thousand dollars to repair a car that should not need it. our family has 2 cars one 13 years older than this sonata and one 16 years older than this sonata. their frames aren't rusted through both have been outside in the salt and snow more than this sonata. this is a major problem this part should be the last thing to rust through on a car. from the complaints i've read on this site and others hyundai is not doing anything about this. hyundai wants 13 hundred dollars just for the subframe and its about the same for labor. it is just a matter of time before someone gets hurt because of this. *tr

SUSPENSION - FRONT - CONTROL ARM
09/27/2007108/31/2006
While driving straight down a newly paved access road at approximately 20mph, the control arm broke free of my rotted/rusted out subframe. i have recently had the car in for an alignment, and brake work and no problem was detected with the rusted subframe. the car immediately seized up as the wheel slammed into the wheel housing and the car came to an immediate stop and was immobilized. the car is now in the shop and i am contacting hyundai directly regarding the unlikely fact that many drivers are experiencing this very dangerous problem. i suspect that this problem will be increasing dramatically in the near future as the hyundai sonata's 1999-2001 continue to age. i have noted at least a dozen instances of complaints regarding this issue online and almost all instances appear to be very dangerous. *tr
